I have tapping many holes in aluminum and here are some suggestions from my
experience. Always use a tapping fluid when tapping aluminum. For me,
Retalon A9 works best. http://www.relton.com/cutfluid2003.html#a9  Use the
proper size drill for the tap. For a M5x0.8 cutting tap, the recommended
drill size is 4.2mm for a 77 theoretical percentage of thread. When using
oversize taps use larger tap drill size accordingly. I t would be best to
use a slightly larger tap drill for gummy aluminum.  Make sure the drill is
square to the hole. One of the best gadgets for manual tapping in a drill
