David,

I made a large conical baffle for my DK.  I made a form with two 
disks of the appropriate diameter separated on a rod.  I used a sheet 
of 1/32 balsa wood and produced the rough cylinder by gluing it 
around the form.  After clean-up and trimming, I applied model 
builders fiberglass to the inside and outside of it, and then painted 
it black.  I admit it was a kluge, but it came out very light and 
stiff.
