Hey, 

There's an old Sky and Telescope article about just
this sort of thing, using a long metal rack brazed
together at the ends.  The builder heated the whole
thing to expand the metal, and let it shrink over a
metal circle to make a big gear.  It's worth reading
if you're trying this method.

I forget the issue number, but could check it for you
if you need.  It was probably 20 yr ago...
