 Is it possible you let the plaster cure too long before you tried to clean
the gaps? I recently copied Richard's method, and let the tool cure for ~10
minutes after pouring (POP/Quikcrete mix), peeled the plastic dam away,
flipped the tool over, and then easily cleaned the gaps with a putty knife
and scrub brush. Richard suggested using a sharpening stone to clear the
gaps, but this worked. I had one low tile (one tile took a little longer to
clear the sharpie marks).
