I'd say this is a very likely source of error. Try using a slitless tester. Mine has the light source about 0.125" from the knife edge. Also, the knife edge stays perfectly aligned.

As far as variation in readings go - have you run a tolerance analysis on the Foucault test? Try varying little 'r' by a sixteenth of an inch and see what happens. This may help give you a clue where the variation is coming from.
