I'm not sure what you mean when you talk about the threaded Al inserts,
so I could be wasting your time. I built a little car a few years ago
called a Westfield, which the English people on this list will possibly
recognise. One of the fastening systems I used to hold this thing
together is called a rivnut. You drill a hole in the square tubing and
use a tool that looks just like a riveting crimper to fix the threaded
insert in the hole. These things take a lot of strain (Westfields are v.
fast, and not one of these things has come loose despite a few years of
racing) and I understand they are used a fair bit in aircraft
manufacture. Have you tried these?
